The standard for high-volume commercial printing. Relies on the repulsion of oil and water, transferring ink from a plate to a rubber blanket, then to the printing surface.
Flexography
Utilizes flexible relief plates. Dominates the packaging industry due to its ability to print on almost any substrate, including plastic, metallic films, and corrugated board.
Digital Toner (Electrophotography)
Direct-to-substrate printing using dry toner fused by heat. Ideal for short runs, variable data printing, and rapid turnaround times without plating costs.

Understanding Substrates
Paper selection dictates the entire production workflow. From dot gain compensation in prepress to press speed and finishing limitations, understanding material properties is non-negotiable.
- Coated: Gloss, Dull, Silk, Matte (Higher ink holdout)

The Prepress Baseline
Do not send files to a commercial printer without verifying these constraints. The PDF/X-4 standard handles much of this, but visual verification is required.
Bleed & Safe Area
Minimum 3mm (0.125") bleed on all trimmed edges. Keep critical content at least 5mm (0.2") inside the trim edge to account for mechanical shift during guillotining.
Color Space & TAC
Convert to the specific destination profile (e.g., GRACoL 2013 or FOGRA51). Ensure Total Area Coverage (TAC) does not exceed the paper's limit (typically 300% for coated, 240% for uncoated).
Rich Black Configuration
For large solid black areas, use a rich black mix (e.g., 60C, 40M, 40Y, 100K) to ensure opacity. Do not use rich black for text below 14pt—use 100K only.
Overprint & Trapping
Ensure fine 100K text is set to overprint the background. Trapping (creating slight overlaps where distinct colors touch) is usually handled by the RIP, but verify specific spot color interactions.
Tone Value Increase (Dot Gain)
Halftone dots grow in size from the plate to the blanket to the paper. This physical reality causes printed images to look darker than the digital file if not properly compensated for in prepress curves.
Typical TVI at 50% dot:
- Coated Paper (Sheetfed): ~14-16%
- Uncoated Paper (Sheetfed): ~20-22%
- Newsprint (Coldset Web): ~26-30%
Common Critical Failures
Perfect binding consumes approximately 3-5mm of the inner margin (the gutter) in the glue trap. If an image or text spans across a spread, the center 6-10mm will be lost in the fold. Always compensate by splitting the image and moving it outward, or avoid crossing the gutter with critical elements entirely.
Reversing thin, serif, or small type out of a rich multi-color background (like 4-color black) requires perfect press registration. If any of the four plates shifts by even 0.1mm, color will bleed into the white letterforms, making them unreadable. Keep reverse text bold and sans-serif, or drop it out of a single solid color.
Barcodes and QR codes must be printed in 100% Black (K) only, set to overprint. If a barcode is built using a 4-color mix, registration shift will blur the edges of the bars, causing barcode scanners (which rely on sharp contrast) to fail.

We rely on primary source manuals from Heidelberg, Komori, and ISO technical committees, translating engineering specifications into actionable constraints for designers.
